When damage occurs, fiberglass repair requires a different approach than fixing metal, wood, or standard plastic. Getting it wrong can lead to structural weakness, water intrusion, or a finish that looks patchy and uneven.

Common Types of Fiberglass Damage

Not all fiberglass damage looks the same, and the repair method depends heavily on what you’re dealing with.

**Surface cracks (gelcoat cracks):** These are the most common and often the least serious. They appear as hairline fractures in the outer coating and are usually cosmetic, though they can allow moisture to seep in over time if left untreated.

1. **Assess the damage fully.** Before grinding anything, a technician will check the extent of delamination and moisture content. Repairing over wet fiberglass traps moisture and causes the repair to fail.

2. **Grind back to clean material.** Damaged and weakened fiberglass must be removed until solid, uncontaminated material is reached. The repair area is typically tapered or beveled to create a strong bonding surface.

3. **Build up the layers.** New fiberglass cloth or mat is applied in layers with compatible resin — polyester, vinylester, or epoxy depending on the original material and the application. Each layer must cure before the next is added.

4. **Fair and sand.** Once the structural layers are cured, the surface is built up, faired smooth, and sanded through progressively finer grits.

5. **Gelcoat or paint application.** The final step restores the original appearance. Color matching is a skill in itself, especially on older items where the original finish has faded.

There’s no shortage of fiberglass repair kits at hardware stores, and for a small surface scratch, they can work adequately. But most DIY attempts on significant damage run into a few predictable problems.

Resin selection matters more than most people realize. Using the wrong resin type — for example, applying polyester resin over an epoxy substrate — leads to adhesion failure. Temperature and humidity during curing also affect the final result significantly. Too cold, and the resin won’t cure properly. Too humid, and the surface finish can turn chalky.

Color matching is another common stumbling block. Gelcoat colors shift over time, and getting a seamless blend requires experience with tinting and blending techniques that take time to develop.

For anything beyond a minor cosmetic scratch, professional repair is worth the investment. A poor repair on a boat hull, for instance, can allow water intrusion that causes far more expensive damage over a season.

Ask to see examples of completed repairs, particularly on items similar to yours. Look for smooth, even surfaces and consistent color. Any visible ridges, pinholes, or color mismatch are signs of rushed or inexperienced work.

Once a repair is complete, keeping the surface in good condition extends the life of the work significantly. Waxing gelcoat surfaces regularly protects against UV degradation and makes cleaning easier. Avoid abrasive cleaners that can scratch the surface and dull the finish. Inspect the repaired area periodically — especially before and after seasonal use — to catch any new cracking or lifting early, when it’s still a simple fix.
